Why brick cavity variance matters in Bangalore retrofit work
Bangalore's housing stock from 2010–2018 was built with variable brick masonry tolerances. Structural columns were plumbed to ±12mm; partition walls followed. When you retrofit a shower enclosure into an existing bathroom, the wall plane you are working to is not factory-straight. A cavity depth of ±18mm across a single wall is not unusual — it is typical.
The gasket shim stack sits between the hinge bracket and the wall. Its job is to bridge the gap between the engineered glass edge and the substrate, while maintaining a water-tight joint line. If the cavity is shallow, a thick shim creates a hinge offset that loads the glass eccentric to the bracket. If the cavity is deep, a thin shim leaves a gap that collects water and mold. Neither state is acceptable on handover.
The tolerance stack-up: glass thickness, gasket, bracket offset, and cavity depth
Component dimensions and their tolerances

The cavity depth variable
Before you order shims, the wall must be surveyed. Use a depth gauge at five points: top, middle, bottom, and two mid-points between. Record to the nearest 0.5mm. A typical Whitefield retrofit wall reads: 89mm, 91mm, 87mm, 93mm, 88mm. The variance is 6mm; the mean is 89.6mm. Your shim selection must account for the mean plus the worst-case deviation.
Worst-case cavity depth = mean + maximum positive deviation. In the example above: 89.6 + 3.4 = 93mm. If your hinge bracket footprint is 12mm and your glass edge (with gasket) is 16mm, you need a shim thickness of 93 − (12 + 16) = 65mm. That is not a single shim; that is a stack.
Shim stacking protocol: the math and the method
Why stacking beats custom-molding
A custom-molded shim to fit a specific cavity is expensive, slow, and site-dependent. Stacking two or three standard shims is faster, reversible, and field-adjustable. Site-ready shim gauge protocol
Do not rely on the initial survey. On site, after the hinge bracket is mounted, perform a final shim gauge check. This is a two-person, five-minute task that prevents rework.
- Mount the hinge bracket to the wall. Use stainless-steel M6 anchor bolts (BIS-marked, corrosion-rated for Bangalore's monsoon humidity). Torque to 8 Nm. Do not over-tighten; the bracket footprint will flex.
- Place the glass panel (without gasket) into the bracket slot. Use shims to hold the glass plumb. A 2m tall panel needs three contact points: top, middle, bottom.
- Measure the gap between the glass edge and the wall at all three points. Use a digital caliper or a feeler gauge. Record to 0.5mm. The gap should be consistent (within 1mm) at all three points.
- Calculate the gasket-plus-shim thickness required. If the gasket is 10mm and the measured gap is 5mm, you need a 5mm shim. If the gap is 12mm, you need a 10mm shim or a 6mm + 6mm stack.
- Install the gasket and shim stack. Press the gasket extrusion onto the glass edge first (it is adhesive-backed). Then slide the shim stack into the bracket pocket. The gasket and shim should sit flush against the wall with no visible daylight.
Tolerance acceptance criteria
After shim installation, the joint line (the gap between glass and wall) should measure no more than 2mm and no less than 0.5mm at any point. If the joint exceeds 2mm, water will pool and mold will grow. If it closes below 0.5mm, the gasket will compress unevenly and the seal will fail under thermal cycling (Bangalore's monsoon humidity swings 40–90% RH; the glass and wall expand and contract at different rates).
Document the shim gauge reading and the final joint line measurement on the punch list. This becomes part of the as-built record and is required for the 10-year Bathqube warranty claim.
Coordinating with hinge bracket offset and RCP placement
The reflected ceiling plan (RCP) and the hinge bracket placement interact with shim stacking. If the RCP shows a soffit or bulkhead that sits 50mm from the wall, the shim stack must not protrude beyond the bracket footprint. Cauvery water and gasket durability in high-TDS environments
Bangalore's Cauvery water runs 200–300 ppm total dissolved solids (TDS) — harder than many Indian metros. Hard water deposits accumulate on gasket surfaces and can stiffen the EPDM over time. The shim stack does not prevent this, but it does ensure the gasket sits flush against the wall, which improves drainage and reduces mineral buildup.

Questions architects ask
Can I use foam shims instead of PVC to save cost?
No. Foam compresses under the weight of the glass panel and water column, and the compression is not linear — it accelerates over the first 6–12 months. The joint line will widen, water will pool, and mold will grow. Bathqube PVC shims are load-rated and dimensionally stable. What if the cavity depth is deeper than 100mm? Can I stack shims beyond 20mm?
No. Beyond 20mm, the hinge pin loading becomes eccentric and the glass panel will rack under its own weight and water load. If your cavity depth exceeds 100mm, specify a recessed bracket (10mm setback). This reduces the required shim stack by 10mm. If cavity depth still exceeds 100mm after recessing, the wall may need to be built out with a furring strip. Coordinate this with the architect and contractor early.
Do I need to specify shim thickness in the RFQ, or can the contractor decide on site?
Specify a shim gauge survey in the RFQ. The contractor performs the survey and reports cavity depth to the architect. The architect and Bathqube site engineer calculate the shim thickness together. How do I account for shim stacking in the schedule?

What happens if I discover a 25mm cavity variance after the enclosure is installed?
The panel will be out of plumb and the joint line will be uneven. The warranty is void. The only fix is to remove the panel, re-shim, and reinstall. This costs 3–4x the original installation labor. Perform the cavity depth survey before you order the enclosure. It takes 30 minutes and saves weeks of headache.
